I'm getting a tape error randomly with this software, I've tried block delay through all ranges and still get it. I't happens randomly so I'm not sure whats going on.

How randomly? I mean if you send the same program many times and it fails half the time? 1 in 10? or less often?
How long is the cable? R232 can be a little flakey if you're going over very long distance. Test that by taking a laptop to the machine and try with a with short cable. If the problem goes away completely then you know it's the long cable. Check it for damage.
During file transfer try wiggling the cable where it goes into the connector. Does that cause failure?
Can you open the cable end connectors? Check for loose/dry solder joints
